Full exhaust install
10/22/09 10:53 PM

Ok I just pulled the trigger on a tsukigi full system! Killer deal!!! I now like after any major purchase have had an afterthought, how in the heck am I going to install this thing! Is it a PIA to install a full system!?! I'm not completely inept in the mechanical department but it has been a while since i've turned my own wrenches. So is this something I need to have done? I wouldn't think four exhaust clamps and some fairing removal should be all that hard?

sam i was thinking the same thing but i talked to someone on here and they said it was a breeze. i was thinking id have to remove the radiator but the guy told me no need just pull the plastic. only thing i can say from past experience is to make sure you put new exhaust gaskets on it you dont wanna have to re-do it cause the old gaskets leak

Are there some aftermarket gaskets I should go with or should I go with OEM?

Congrats, Sam. Just sent you the PM like 2 minutes ago. Too late, I guess. Oh well, I will putting mine on soon.

The instructions say to use a liquid gasket, I believe. I think the OEM would be best but I will be checking with HPC before i go ahead with that.

You do have a PC on there, right, Sam?

Well fellas if the install is half as easy as the disassembly I think we'll be alright! Took me about an hour and a half to get her all undressed and to completely remove the exhaust. Kinda made me miss turning my own wrenches, something satisfying about it. I can't wait til monday when my system gets here!!! No Rook not yet I'm still in the process of looking for a used PC3, I'm not gunna run it til I get one. Actually since I have it all apart I'm not gunna run it again til I get all my parts in and installed. Still waiting on my HID's they are on backorder from DDM, which sucks!. I'm also gunna install a hugger, elimenator, and pull the flies. I've got one hell of a weekend ahead of me lol I'm pretty stoked!

LOL

Give yourself some time with the flies. You will want to do that with the tank as close to empty as possible so maybe run it with the other mods till the tank goes down to E. Either that or siphon it as low as you can.

Also, the most important thing about fly removal is using a brand new #2 (<<check that size, I think it was #2) phillips screw driver with a 10"-11" stem. Get a nice one with a black, grit coated tip for a good stick in those little x slots on the screws. Use a torch to heat the shaft of the screw driver so that a drop of water will sizzle on it. That will stay hot enough for at least 10 minutes. Be careful not to touch the sides of black plastic stacks on top of throttle bodies, place the tip of the screw driver into the slots for a minute or two so the locktight melts. Press down and turn. I don't think you should use a hammer to seat the tip in the slots. That could bend the shaft the flies are attached to and then you will be up a creek. If you use a good coated screwdriver, it will seat very nicely.

A magnet and a piece of wire will help to pull the screws and each fly up after the screws are removed. Take your time on this. You don't want to strip any screw slots or drop one in the motor.

Check the "removing flies" thread. Ask questions.

Here's some Tsukigi full system install directions I found on another forum. A guy by the name of Wheelie wrote it. There are pics you can download.

10-4 I'll holler if I need help. I was checking out that link and was reading about how this guy removed a radiator hose and mount. I removed the headers with everything in place, my question to anyone else who has installed exhaust on this bike would be do I need to follow those instruction to mount the new headers?

I removed the radiator because it made it real easy and the coolant was due a replacement anyway.

Why don't they just include a set of exhaust gaskets with a pipe? That's what I want to know. Schnitz has them for $26 shipped next day Also picked up a nice muffler hanger so I can get rid of the passenger peg brackets.

I have a couple hints. You can remove the radiator bolts without removing the hoses. The radiator will slide foreward a little which gives you plenty of room. If you take your new gaskets and squeeze them, just a little, they will get a little out of round. Then when you place them in the mounting hole they will stay in place. Without the little squeeze they'll just keep falling out. I've done this a few times.
For the flies, I ran the engine for 10 minutes before moving the tank. I was ready to heat the new screwdriver but thought I'd just check the fit first. With good downward pressure they came right out! Heating the engine was all it needed. 5 minute job after that. The magnetic tip on the screw driver kept the screws from falling. I've heard some horror stories about fly removal. I guess I was lucky and have good technique. But I thought it should be known that it's not always a big deal.
Good luck,
sharkey

It will be 10 times easier to wrench on the bike if it's lifted on stands.
